anyone else encountered this or has any ideas of what, how its happening and how to stop it?

Here is a good explanation i found on a different forum :
All Kudos goes to the OP!

It turns out wick, etc goes bad not because of constant heating and expanding/shrinking, but because e-liquid will caramelize with time. The flavorants used in e-liquid contain some sugar, but in a very minute amount. Some vendors even add extra sweetening to add flavor or sweetness to the flavor.

If you put sugar in a frying pan, you'll see what I mean. Don't actually do this since it's difficult to clean, but the sugar turns into a thick liquid that dries into caramel. The same happens with e-liquid.

While my answer about constant heating and expanding/shrinking holds true as wick will do this, the main culprit is the caramelization of e-liquid. This is why coils get black or brown and e-liquid in an old tankomizer will change hue to a dark orange/brown (if you use say, a Kanger T2 for a long time without changing the coil, the liquid inside gets darker).

So to summarize: wick becomes hard to use and provides little vapor with time because e-liquid when heated tends to solidify. It doesn't happen very quick, it takes a couple of weeks for it to accumulate to a level where it becomes problematic. Blowtorching wick gets rid of this, but the damage that constant heating and expanding/shrinking is irreversible and blowtorching may make it worse. This is also why dry burning wick is advised every couple of weeks because it removes the solidified e-liquid.

I only found this out when I went to clean my IGO-L and noticed it was caked in solid e-liquid. My GG wick has finally bit the dust after 2~ months (and four dry burns later); it was a tar black and hard like a rock when I took the wick out.

And to summarize a bit more:

E-liquid with more VG in it will make a wick last less time
E-liquid with a very sweet flavor will make a wick last less time

I chnage my wick and coil every 4-5 days because I vape mostly VG and I like sweet juices with caramel and sweetener.
