Last night i finally give this a go per the original instructions with a straw. I used a 1/4" Diameter straw and it basicly hugs the inside of the cart. For the cap i used a hole in the middle and then just the star pattern.

With my cut open atty and cart i used as a model, i made sure the straw and cap were at the perfect level so the bridge just slightly opens the plug.

Yeah it leaks a little.. BUT, works awesomely for HV! And thats currently what i need it for.

Also.. sometimes i had to snap my wrist downward to get the juice to flow if it seemed dry and that worked ok. May just be cause of the thick juice i was using.

So its got some flaws that need to be addressed.. but its got some obvious promise.

    Thanks Scotty!

The benefit of doing it this way, I thought, was that it is a perfect fit when used with a straw to support it. If I push tweezers into the center I can see the juice come through. It just doesn't seem to feed my atty. Like every other cart mod I've tried, it seems, for me at least, to be hit and miss. My thinking is that we need to find a way to make something that is easy to duplicate and works every time. I think silicone is the answer but it's not repeatable enough. We'll get it right, just not tonight.
The problem with the silicone is that it shrinks slightly as it cures.

I made a "sheet" by smoothing out a puddle of GE Silicone II to a smidge over 1.5mm (same thickness as the top of the 510 cart caps). When it was just past tacky, I inserted a cut cart into it and allowed it to set for another hour or so. I removed it and had a PERFECT plug. After it cured, however, it was slightly too small and was too loose in the cart.

So, back to the initial problem...making accurate cuts from some sort of sheet.

I got the DAP Household silicone as someone had suggested. Took a 901 cart and cut the top off. Filled it with silicone and let it set up on a piece of wax paper. Popped out the silicone plug, then used a razor blade to make slices (like bread). Finished it off with a hole in the center. Perfect fit...

I'm using the cart I have with the silicone cap glued to the top of the cart, I have a good sized gash running almost all the way across the short side of the cart (801) ...The hits are all I can handle!

I have another cart with a 2-3mm moulded plug sitting on top of a wide diameter spring flush to top of cart, I can push it up and down like a piston, which I love for easy filling. I have a hole in this plug, I tried to add a slit but the blade slipped and I cut all the way across on one side. I tried it anyway, and it's working the same as the glued model. I'm going to make another one and this time take my time making the slit, I think the botched one could be a problem down the road.

Ideally I'd like to use a stainless spring moulded into the silicone to make it all one piece. If you drop one of these plugs good luck finding it again

*: That is how I have been doing all of mine, even the first.

I am having problems when the plug is perfect...

Imperfections in the sides allow air flow. My first was GREAT... buy now I am screwing myself by not having air holes (or imperfections, the reason my first worked so well and all the rest were issues).

I had the + cut on my very first one, great hits, but leaky due to a bad fit and the plug tilting too much, the thicker plug is less likely to tilt.

I didn't think glue would stick to silicone?

Ok, so I just did this mod, but a lil different and it's workin good for me so far. I cut the straw a lil shorter than the 15mm stated but I did not use the top of the cap. I used the thicker side parts. Just cut it as close as possible to the opening size. I took pointy tweezers the pocked a whole one way and then pocked a whole another way, making a small x. I put the straw in, filled with juice and put the silicone plug in place, pocking the corners into the sides. Put this on my atty and it seems to be working great, no leakage when I take a pull, not leakage when it's lying horizontally on my desk or anything like that. I figured the thicker silicone sides would work better than the thin top of the covers. Hope this helps someone a lil bit.
