Copper is a "gummy" metal and wants to stick to everything when drilling or machining. Get a step drill or start small and step up drill size until desired hole is achieved. Drill press and vise highly recommended to control feed rate. Mineral oil on the bit will help it cut more smoothly.

18650 with a 510 connector. Did not solder my board leads to test; just twisted. So probably just a loose connection. So I should have no noise when operating correctly?

Well, got everything soldered up nice and neat. Tested with my "bench battery". 3.9v input; 4.95v output with control pin open. Vapes clouds. There is a slight audible noise from the booster; not even as noticeable as the crackle of the atty ; is this normal? Ready to start installation but...

This is what I have laid out. Seems I saw a list of resistor values for various output voltages too but can't find it now. If someone has a link to that info please post.
Can the switch be placed on the negative side of the board? So far diagrams I have been looking at are all positive side switched. The mod I want to add this chip to is already negative switched.
Edit. Also if the control pin is left blank will I get 5v and adding the resistor is just to alter...
Preheating the resistance wire in the same manner as oxidizing a stainless wick (but without quenching) softens the wire and removes some of the springiness. This allows a tighter wrap and better connection on the contact pins.
RCA connector with genesis style vertical coil and thin strip of wrapped PTB to insulate the wick from the posts and retain liquid. Forgive me if this has already been done a hundred times I am new to Modding but the idea was to incorporate as many good ideas as possible yet still be simple...
Have not used any dual battery setups but 5v output vs ma for the batteries sounds about right. You don't specify what atty/carto ohm you are using either, and that has a big impact on battery consumption.
BD.....I am sure u have already read this but worth saying anyway if u didn't.....Passthroughs can be hard on computer based USB power sometimes damaging the computer. Run it from an AC outlet with adapter whenever possible.
