That's exactly what it was - loss under load. With being able to output 2.5a @ 5v, I wasn't expecting it, but it was dropping 1.2v. Pushed it up to 6.5v output and I'm now getting matching performance @ 4.9v through the passthrough.
Both the 510 and the 801 are nice at that voltage...
I've asked a couple folks that have done it for some input...hopefully they'll post here with some ideas - even if it's just general specifications to give us an idea of what MOSFET or transistor to look for, and a value recommendation for the gate or base resistor it would still be a big help.
yeah, but the regulator is giving me 4.98 and the usb through the wall wart is 5.14... it's just weird, I tell ya. Wallwart supposedly does 2.5a max at 5v.

The regulators that kardjunkie sent finally came in today and I converted my parallel nicostick into a series-battery stick. It seems to hit harder than the passthrough even though they're both 5v - weird.
I wish they still made the 4aa enclosed boxes like that - I remember some toys as a kid that had them - that seems like it would be almost perfect for modding.
3 x nimh and an atomizer with a buried, push-to-make mounting in an enclosed box would be SWEET.
Hey, Nepenthy - I forgot to mention that I'm using an adjustable wall-wart to provide the power, so I don't have to worry about possibly burning out the USB port on the computer. You're absolutely correct that USB from the computer would be 5v.

Capacity is directly related to the "C rating" - an 18650 at 2400mah can take up to 2.4 amps current draw without breaking a 1C discharge rate. A 16340 at 880mah can only provide 0.88 amp without breaking a 1C rate.

510 runs fine at 6v 5v- I've been using one in a passthrough for about 3 weeks. 801 has held up fine for the last 2 weeks.
