I had a great project box idea that fell through so now I'm just looking at diecast aluminum (I didn't really find anything out there involving wood). The question I have is, how am I supposed to make the holes for the buttons and the screen? I've never had to cut through metal like that before.
Aluminum is about the softest of metals to work with. A set of HSS bits will cut through it like butter. Just make sure you are using metal bits and not wood or masonry bits, as the tip is designed for each to optimize cutting the appropriate material.
Both great suggestions! I have a dremel so I'll be using that to cut out the portion where the screen goes (though I have no idea how good I'm going to make that look) and i'll be drilling for the buttons and all that good stuff. I also don't necessarily have my heart set on aluminum if there's something easier or that looks better. That's just what I first went with and I figured the reason to go with any kind of plastic would be so you could see through it and I don't like the look of that at all. Thanks guys!

Post #16 is how I cut out for my display screen. It's not that difficult to do. Just remember to make the rough opening small than the screen. It's easy to enlarge the opening, but impossible to make it smaller.
