4.8v Mod - 4xAA rechargeables - popping attys

I built a Weller dual-heat soldering gun mod. It worked great, but somehow I toasted the switch. So - I gutted it and just put in a switch and used it for a while, with 4xAA Energizer rechargeable. It was GREAT. Lots of vapor, but not a huge step up from 3.7v.

So now, in about 10 minutes I managed to pop one atty and then I installed a new one and almost immediately popped it. Weird. Never happened before and I have used it quite a bit.

I have been using SLB DSE-510 attys from ValueVapor, which I really like. I even used them for a while on my 4.8v with no problem.

Any ideas why all of a sudden it would start popping attys?

Does anyone make a high voltage 510 atty or should I even need one?

Before I say anything, there is a good chance I have no idea what I'm talking about. This is just information I've heard/read from other people. I have never built/used a mod.

As far as I've read, fresh NiMh Rechargeables deliver around 1.4-1.5 v.
So this would be nearly 6v at a fresh charge.
Way too much for a normal atty.
And I'm pretty sure that I've seen HV 510 attys somewhere, but I just looked and can't find any.

maybe the old 510 atty was gunkatfied and having higher reistence lasted longer?
my thinking is 510's get so hot on stock battery voltage that real high voltage would pop the atty.

can't speak to your atty issue, but i use reg 510s (joye and slb) on all my 5v devices without a problem.

It could have been due to the fresh batteries - I guess. I will have to get a couple of Joyes and try them.

I can't help with the OP's issue, but to clarify this point:

NiMH rechargeables only provide ~1.2V each. Standard alkaline batteries provide 1.5V. It's not a huge difference, but it adds up when you're talking about several cells in series. 3x NiMHs only provide 3.6V, while 3x alkalines provide 4.5V. Almost a full volt more.

Well Im using a ghetto fabulious 4xaa cube from radio shack with a blob of epoxy putty holding the switch and atty connector. With a 9v style tail to connect to said cube. Been using a mix of energizer batterys and duracell since thats what I got lying around. At full charge the multimeter reads 5.75v, dropping to 5.15 while taking a drag. So they do have a bit of oomph at full charge. It should be 4.8v but fully charged each one is about 4.12v. My 801s handle it beautifully.
