If you aren't planning on using a very big battery, the pcbs from a cheap 510 passthrough might fit better. They are a bit too long for anything that I am interested in building and their max charging current is probably pretty low.

My first mod was actually cutting a passthrough down to size and adding a switch. It worked fine but I don't care much for 10440's and it never occurred to me (until just now) to transplant the boards. Could probably even do away with the larger of the two boards. If I recall, it's just 1 small 3-pin ic and a couple of resistors. The smaller board is a bit harder to get to, but I could just leave it in the steel tube and use those threads.

This thread has given me some ideas. I think I am going to try out the p/t on a bigger battery tonight.

Bad thing about using the stock ecig chargers is the quiescent current is fairly high. A battery fully charged to 4.2 volts will light the LED up if hooked directly into the battery and no input voltage to the USB. I have not measured it but my guess* is your getting at least a 10ma to 20mA constant drain from the battery if the charger is hooked straight into the battery.( *Guess based on a lit LED will consume at least 10ma if not more depending on make and model) Might not seem like much but it adds up over time.

Too big for a mod, but it sounds like a nice item.

Doesn't look very large to me, maybe 1.5x1.5" ? I think you could take off the barrel jack, and both of the battery plugs, and it would be under 1/4 inch tall. Figure out a cover for it, and glue it onto the other side of the box from the door, with the usb flush to the side.

Usually when folks say 'box mod' I assume a 2 or 3AA battery box and are looking for something to fit into a slot shared with a switch, about 3/8 x 1.25". Like the Bartleby.

It should be fine for a larger project box.
