First off--not implying anyone's a dummy-- I do admit though--I did consider myself a bit of a dummy when it came to rebuilding Vivi Nova coils--lol. In a few other threads I saw a couple of tips that have really helped me...
--The negative end on your coil can touch the metal side!. I was always struggling to keep the wraps centred --now I have the negative end touching the metal side and have more room to work with-- no problem getting 5 or 6 wraps--and no shorts. Maybe everybody else knew this --I didn't--lol.
--Fishing those two wires of the coil through the head is annoying--cut a straw --put the wires in and put the straw through the head-remove the straw and there's your ends
--my buddy Switch told me this one--"hey Dummy--heat your wire with a lighter briefly before you start and it's much easier to do your wraps"
--obvious one--cotton wick--much better

Hope this helps a few folks-- made things easier for me!

Some great tips there. I've been trying to get a decent rebuild but I still get the same crappy vape as I did with the original heads.

I've tried two strands of 1.5mm silica, I've tried 1 strand of 2mm cotton, both with 32ga kanthal. I just can't seem to get proper wicking or proper flavour out of them and I have no idea why. My coils are neat, spaced evenly, and have no hotspots.

I'd love to get this thing working well, since it is the only thing I can rebuild at this point, and I hate to waste a device that a lot of people rave about. Hopefully someone has some suggestions that might help me out.

It looks like you've tried some things that should help already. Is your juice 100 VG? Only other suggestion would be to check out this link. It may help. It does require some tools and a little bit of modding but does greatly improve.

Without going as far as the link shows, you can try fluffing the strands a bit. I use 3mm silica but untwist the 4 strands and use 2 per head. I guess that would make it equivalent to 1 strand of 1.5mm thickness. It works very well without modding the tank itself. You mentioned using 2 strands of 1.5mm. Maybe try a single strand of 1.5.

Overall, nova's aren't really known for flavor. I notice flavor is muted but it just doesn't bother me.

I studied several written and video tutorials before my first rebuild. Here is a link to the one I used the first time I rebuilt my Vivi Nova Mini head. I reviewed it several times before I tried my first rebuild I got all set up and cued up this video and returned to it as I built if I got confused. I feel it is currently the best -or one of the best- tutorials out there. I hope this helps you. BTW got 2.0 ohm on first rebuild attempt; 1.4 on second.

Also think it's a great video. I use 4 wraps of 32g kanthol and consistently get between 2 and 2.3 ohms. Perfect for me.

I'm certainly no expert but I've been having good luck lately. I use 1 strand of 2mm cotton with 32ga kanthal--same as you.
--I do boil the cotton before use
--I use a large safety pin to coil the wicks--make sure they're not too tight--minimum of 5 wraps
--I make long wicks--to bottom of tank and unbraid them before filling tank
--I found I got better vapor after I started heating the wire before making coil
--I use 80% pg/20% vg--I was using 30% pg/70% vg-- wicking was not near as good with the higher vg
Hopefully something there might help
