I am making a mod using a 3 1/2inch flashlight. Problem is that I do not know what to cut the "piece (PCB ,etc)" that the battery connector fits into. The size is just under 1inch. And it is ofcourse a circle shape.

I need a circle shape PCB (or other material) cut out so I can use it in my mod.
You will need a circle cutter like this one on flea bay or something like it. SEARS CRAFTSMAN Wheel and Circle Cutter NIB - USA - eBay (item 200477790320 end time Jun-05-10 18:54:52 PDT)
or go to radio shack, they have printed ciruit boards already cut round...xomes in a multi pack and abt 3 of them fit well in most lites, although some just need minimal shaving down

Well if you are wanting to cut a piece of PCB board and make it round a dremel with a cut off wheel would be first choice.
Or to cut PCB but not be near as a nice edge you could use a number of methods.
Drill a bunch of small hole and work your way around to the shape you want then snap it out. Just be sure to cut the copper strip so it won`t get pulled off the board.
Or try a chisel and work it over the area a couple times. Not doing it all at once.
If you are looking for the actual end cap to put the atty/battery connector in a dime may work or a penny but they may need ground down to fit. If you are talking for the actual battery to contact a positive terminal then any thing will work like say a pop bottle lid cut it with scissors or a sharp knife. Epoxy into place.

An item that I found to work perfectly in the flashlights I've had is the top of a pop-up sprinkler head. They are thick enough to give a lot of support to the atty connector and already have a hole in the middle for a good placement start.
