Ahh.. the two cross-drill holes.

By theory, the threads of the battery are relieved in that area (just like on the atomizer of a 510) and that creates an air galley. So it shouldn't be necessary to rotate the notches to line up with the holes. If it makes a difference on your unit, I'm wondering if the galley (thread relief) wasn't cut.. or wasn't cut deep enough. Might also explain why some are harder than others to screw on all the way.

Yeah you are right about the air galley. It was probably me putting my finger of the hole at times causing the harder draw...good point.

As far as the cart screwing down all the way, it has more to do with the positive contact on the battery end of the cart. Under the positive contact is a small silicon washer...you should be able to see it. It is that little washer that prevents the cart from screwing all the way down easily when the cart is new. After screwing down the cart all the way a few times it becomes much easier because that little washer gets flattened out. KC explained this in another thread.

The air holes on the battery should line up with the notches on the cart...this is what allows for the air flow. Best way is to screw the cartomizer down all the way onto the battery. If the notches in the cart are not lining up with the air holes then back off the cart little until you see them lining up.

Now I'm confused. Do you mean that the air holes should be exposed by being lined up exactly with two of the four open parts/notches of the cart?

To add to the mystery, I just got 2 standard manual batteries, and have come across a couple of cartos that won't screw down all the way onto them. The same carto works fine on an auto battery, or on the XL, and a different carto works fine on these manuals. It's almost exactly as the earlier posts described: I get about 2 threads, then it just stops, but there is no amount of cranking that will make it go further. It's not that big of a deal so far, but I'll have to remember to check the fit before leaving the house. (Or always carry 2 different types of batteries!!)
