Has anybody thought about or tried using the 3d printed parts as molds for a cast aluminum version? I got the crazy idea this am and wondering if anyone else thinks it would work.

I don't see why that wouldn't work if tolerances were adjusted. You might consider casting a few parts too.

I think this is how shapeways print their metal prints?

I believe they print the part out of wax, then cover the wax with plaster, leaving a drain hole in the plaster. They heat the plaster after it dries and pour out the wax leaving a void in the shape of the part. Then they fill the plaster mold with you molten metal of choice. It's a single use mold since it has to be broken after the metal hardens.
If you want to make a reusable mold it would have to be a two piece hardened steel bolt together mold, but with the shape of the internals and outer shell with all the voids it would be close to impossible for a do it your selfer.

Yes, and it costs biiiiig bucks. Look at the metal caps option in shapeways and you'll get an idea how much. The only way to bring the cost down is to have it mass produced... in china.
