Hey Eclypse,
Help me to understand...You said you backed your allen screw all the way out and tightened the cap and it is not touching?

Not sure about eclypse, but that seems to be my exact problem. Even with the set screw out to the point it almost falls off there is no resistance when you screw the cap all the way down, and no marks where it should be making contact. I think this would explain why my voltage stays the same in any cap position (?). Thanks again!

Something strange i've noticed late last night and today.

Unloaded voltage was 6.67V with the 2 3v batts. And under load its around 5v +/- .10.

Today for the hell of it i thought what the hell, lets see what 2 fresh charged 3v batts read in there unloaded. Its 7.67 volts! Wow.. Never knew the 3v batts charge up to 3.8v each.

So under load with the new charged batts i get 5.30ish volts.. though i've noticed a slight +/- .10 ohms depending on if the cap is tight or loose.

So.. i have no idea what the freak is going on. A 510 atty puts that much load on or maybe something is wrong with the spring or ?

Waitin on Drew to call..
