The problem you are experiencing could be a couple of things, the batteries or a poor connection. The BB is powdercoated, there is a chance that some of the powder coating got into the lower housing and causing a bad connection.... I was fighting this on some of them when testing them. You can use a sharp object such as a dental pick or small screwdriver to scrape this coating off the bottom of the housing. As far as aluminum having a higher resistance, it does but the size of the housing negates that.... as another side note aluminum is more conductive than brass......
