Sorry should have mentioned how i was actuating the switch, with my pinky finger i grab and make a fist, that was working perfect untill 2 days ago. Since then i have marked a spot on the bottom button and rotated it to try and find a sweet spot, some positions dont fire at all, most weak and 1-2 fire perfect. so it seems as if somwhere in the switch there is a high spot makeing better contact, I cannot confirm this ATM because I am in TN and my micrometer is FL :-(.

I do not know. I have never had the pleasure of a Zen~ made coil. This is my second Zenesis and both were used, with many coils made before, but I suspect it is the fault of the coil.
I know you've been there, done that, but this all sounds familiar to me. When I had my Mini, I was experiencing the same issue, and light sanding on the switch contact, positive contact, cleaning the whole tube with IA and applying no-ox-id a special solved it. I did the same thing before I ever fired up my Standard and never had the witch actuation issue. Not once.
I never had actuation issues as of yet, but I keep seeing this dark small ring of some sort of residue on the negative pole of my battery every time I swap one. I never got that in any of my other PVs. I clean it with an eraser every time, but I wonder what is that and why?
I was stalking this thread for a long time and remembered someone having this problem b4, must have been you. I did sand the switch button a lil, not the pos contact though, will pick up some sandpaper tomorrow and try again with that, I used 60 grit, to course? maybe 100? will try and find a spring at the hardware store also, so i can try and get this up and running soon, ordered 2 springs and some more cartos just in case that should be at my brothers house in GA Monday when i get there.
i never had any switch issues myself. I'm on medium resistance mode + one extra washer.

I went to sleep early on Sunday...I am finally caught up. I like to keep up to speed, but I'm afraid this thread just moves too fast for what little free time I have now. That said:
10 hours spent machining today
And we developed a new finishing procedure so SAF finish is now standard The brighter the finish, the better it looks when anodized.

if you have a scotchbrite pad, the dark green part, it will work wonders. Even capecod polishing cloth will work. Springs can be had at home depot if there's one close by
The insulator can melt if your bottom coil is too low on the wick. The insulator is there to keep the wick from shorting in the hole in the base of the top section (where you stick it down into the tank). If you come straight off the negative screw and wrap your first coil too low you can melt the insulator.

LOL was looking all over for something to scuff up the contact points and came across a scotchbright pad, used it inside and out and what do ya know, fires better than ever, 3 coil is WAY to hot now lol....I feel kind of silly now that the fix was that simple, i tried all the hard stuff first, spent hrs with a volt meter, tested every part of the switch, ect..... and 30 seconds with a scotchbrite pad was the solution lol
