to do it with a file, use the file on a candle first, the wax will fill the file and not let the aluminum clog up in there

Thats an interesting tip turbo. The aluminium is high quality and a lot easier to work with than commercial aluminium.
I used a belt sander at work to do one, then finished with a mill file of the type that is censored here (flat b astar d it is called). I'm glad the word woody is not banned here...

How did you mill it yourself? I was thinking dremel and a grinding stone just not sure what grain?

I milled it down with a portal mill (actually a friend did it, I am more into electronics than metals =)
