I still get one leg that heats up faster.....

Well, you have a decent distance going on there as well as one end acting as the positive leg and the other being negative. Could attribute to the "stall" time, especially since they do have some length to them, tip to tip.. The glow is a hot spot, but I'm guessing that's somewhat normal because the coil isn't in use, inside the post.

I put a drop of vg on it and fired it up. It was reading 2.5ohms, and there wasn't a hot spot showing up lower...could be that some vg made it down there though...I put it all together and filled it with juice...it's down to 2.2ohms now.....I don't think there is a melted, burning rubber taste.....lil paranoid though....

Well, if ya want..I can shoot you some 32g kanthal..may even have enough 30g left. It would give you higher resistance though..

Higher resistance doesn't bother me. So I was playing around with my nova with the rebuilt head on the zmax just now....I was checking resistance and if I unscrew the whole thing just a bit, it would change the ohms....I was getting anything between 2.2 and at one point 4.3.....just the slightest turn and it changes......is that normal?

Don't believe so.. It should stay constant. Although, if you loosen it enough when you do your turn, you could get some misreadings. It might not be grounding properly along the threads and/or the positive post might not be seating properly.

It had to be something with the head I built.....put a stock head on it and it'll only jump between 2.6 and 2.7ohms....

If you could post pics of the rebuilt head (inside/top and bottom) preferably assembled and disassembled, that may help me see if I can't determine what's going on in there..

Even with it connected and firing, so I can see the coils in action
