I am going to try to use Kelemvor's idea about bending the tab, but I bent it out far enough that it is not touching the metal attached to the threads, now I can actually use it as a momentary switch without any extra wiring. Now I just need to find a power source...
Yes, I do ALL soldering before assembling inside the box because it gives me more room to solder without melting the box. I can also test that the electric part is right before gluing anything down.

so, am i the only that can't get this to work? i've tried both ways illustrated in Nico's pic of the DC jack, with two different jacks, and neither has proven successful. both times i've ultimately just traded it out for an OEM connector instead, but would love to figure out what i'm doing wrong. i've gotten the phone jack to work as an 801 connector & have successfully made a 510 connector out of a bronze bushing, but this business has got me stumped.
You need to dremel down the threads so that center post is roughly flush with the top of them, but it'll still look bad compared to an OEM one, and OEMs can be had for cheaper than radioshack wants these days.
thanks nerf. and yeah, i've noticed that on my last few trips to the Shack. s'only 30 cents more to just get an OEM--and it's hassle free and looks nicer for sure.

Don't beat yourself up over it. This was the best solution before OEM battery connectors became readily available and you didn't want to trash a battery.
I like this. I can take this mod, and it's easier to get the wires on this than on some 510 atty connectors. Using this and a 901-510 adapter, I can make the mods in less time than ever.
