Guys, I know that I might get flamed for saying this, but my KFL is starting to become a PITA. Everything's gotta be perfect for it to work. When it is, there's nothing better. However if you don't cut your wicks perfectly, you need to drain it and start over. If you don't change your cotton wicks every day, you'll end up with burnt juice. If you don't have perfect o-rings, o-ring placement or every piece is not tightened perfectly, your juice leaks out the tip as you fill it. If you don't know to change the bottom screw out and add an o-ring from your mini screw driver, it will slowly leak out of the fill hole. The chances of you doing something wrong are much higher than with a standard tank, so you need to put more time aside to service it.
I also find myself now carrying around a bag with a juice bottle, a juice draining syringe, my mini screw driver, o-rings, wire, silica, cotton, two paper towels, scissors, pliers, and a spare tank just in case something goes wrong.
Like today for example, I must have left my wicks maybe a 1mm too long as I was getting some dry hits. Then I noticed that my juice was slightly leaking out of the tip when I'd turn it upside down. I must have done something wrong I think and out come the tools. I snip the cotton, recheck the position of the top o-ring, and tighten it back up as tight as I can. As I start refilling it, I notice juice still dripping out of the tip. If it weren't sealed it would leak out the air hole when I flip it over, but it doesn't. Now what? I give up and take a vape. By the time I finish washing my hands, this entire process has taken 20 minutes from start to finish.
Good thing I got up early to at least get it working if it stays right side up I say to myself. At this point, going back to even my designer Kir Fanis tanks and dual coil cartomizers would be a disaster as the KFL has completely spoiled me rotten. Somehow I've accepted this daily undertaking because the damn thing blows away anything else if you get it right. It's just not as simple of a process as I'd like it to be.

LV, find your rhythm. Get into the habit of checking and re-checking your wick/coils when you build them so that you don't have to re-visit them. Also check that O-Rings etc are seated right when you take apart the tank for your rebuild. Most importantly, don't sweat it. The more frustrated you get, the worse the outcome will be. Approach it with a cool head and you will take half the time to get it done, because you won't be making any frustrated mistakes.

Run back up to Den, screw out, syringe, juice out, take apart the rest of the device, grab towel, wrap the skewed section of tank inside the towel, and give it an almighty whack! That clicked it back to how it is supposed to be. Put it all back together, re-fill juice, and out the door with 20 minutes to train time. Now, I was breathing a bit faster than I normally do, but basically did not panic. That helped!

Thanks Dusty, I still love the thing, but I don't love having to carry around all these extras if I didn't have enough time to vape it enough to expose any issues. I can definitely see that I will get better building the wicks so I won't have to rebuild them. However the thing is that I definitely checked all of those points you listed the first time I rebuilt the wick and again the second time. I'm meticulous with it and I still had juice dripping out of the tip when I was filling it. I'm at a loss this time and out of time, so I can't do it again until later.

It's been 24hrs. now with this setup and I'm finding it pretty good. Did it yesterday, but chose to post it today b'coz I wanted to test it well. The wick preparation (boiling et all) is of paramount importance for two reasons -- it removes all that nasty smell AND makes the chord more affable to wicking our e-liquids. As of now I'm very happy with the results. It vapes great!
Hey Lord. When you're having all those troubles you begin to lose confidence. Either in yourself or your Kayfun. Sometimes even that is hard to figure out. Let me say, I have yet to experience a single dry hit or a single molecule of leakage from my Kayfun. So if I'm you, I would dismiss the Kayfun as your problem and proceed knowing that you have to find your mojo. The very first thing I would train myself on is making sure every piece of the Kayfun is screwed all the way in. Each and every piece. Not just when you think it is tight, but when you can see the two pieces you're screwing together have seated all the way against each other. Start there. One thing at a time.
2nd micro coil attempt after getting some suggestions from you guys. 7 wraps 28g kanthal with sterile cotton wick. Came in a little higher than I wanted at 1 ohm but it's still a good vape. Gonna try 6 wraps next time and see what I get

Now that there is a good looking wick/coil combo.
One of my KLites is setup perfectly where it's almost over wicking. The vape is almost juicy wet.
Sad thing is, I get very slight leakage when I travel by train, due to pressure changes.
Oh well, I'll live with it for now..

There it is. Cut the wicks at about the same width as the Kayfun and that is all that is needed.
I use cotton wick in my micros on my Phoenix RBA's. Because these attys require frequent refilling it is easy to run them a little dry at the end of the fill cycle. This is very damaging to cotton wicks. Damp is not enough. They need to be saturated at all times when using cotton. If you have too much cotton in your coil it will pinch off the wicking and leave your wick exposed to burning and it will never work the same.
since trying this last week ive noticed that i am going through e-liq a lot faster than before. is this normal?
Yes it is, because you're actually vaporizing the liquid now, instead of vaping a mixture of dry burned silica (or whatever) and air.
