If it's too much of a re-design I can find a way to keep the wire away from the POT.
Here is a quick rework not polished yet. I could move the pot to the green line if needed. Let me know what you think bstedh

I think that will work good.Not sure if i under stood you correctly but here is what i changed. For the led i think i would go with a tact switch with a built in LED , they are taller i believe but it might work out for the better.

I just remembered. Did you have issue with the fet on your bread board where we would need to add a pull up resistor? If not I think we are about set.
If you could post a parts list with the ones you changed up I will order parts probably tomorrow.
I am not going to worry about the LED at this point. What we have now will suffice for a prototype.

When do you think you will be making a run of boards? Make sure to make a couple for yourself to play with =] This would work good for a drop in for a box mod also, or just about any type of mod. I will PM you my address.
Oh yea, I got my linux drive updated so I will be installing the software and playing with it later this week if I have some time. I would really like to get back into building my own boards.
I decided to get it going as I was setting up Open Vpn for a snmp server at work... Network monitoring is always needing to be tweaked =[ You always find that one metric you didn't think to add to your monitors.
Here is what I am envisioning to support the board. The 555 will face into the tube and the switch side pinched against the body. It will also be notched for the POT.I posted up another image i editied my last post before this one. I am guessing you plan of claming the top and bottom of the board and not the skinny ends?
Don't fight it too hard... I can bevel the edges if needed to clear any components. I will probably make the prototypes out of wood dowel so that it is easier to modify.Just got done slapping a switch on the breadboard. I had no problems with the mosfet staying clamped. I`ll leave that 0603 pad there anyways just in case.
What size tube is that you plan on using wall thickness that is. I think 1/16" might be as big as you can go. 1/8 on both sides would take up 1/4 of the bottom part of the board. When i do the final later i will try and squeeze everything towards the middle more. Almost done with the layout for my board , might just get this thing etched and solder masked tonight. UPS says my mouser order is coming in a day early. So i will be able to tin the board tonight also. Might just break out the camera and take a few pics along the way and post them up in here.

Not a problem at all. I might just get 9 of these with the space i have left on the board. Not sure they are going to want to start off with 0603 resistors they going to be tough for a beginner.
Had to go work on a computer so i am behind schedule now. Still might get it done tonight depending on how late i stay up. I will for sure get the revised parts list up in a bit. I will go ahead and pick out A LED for it and calculate a resistor for stacked battery voltage.
