AA boxes won't work (14mm). A box for a "C" cell would be too deep ("C" cell is 26mm, if I recall correctly). Any sort of box pre-made for 18650 would be the Holy Grail for a lot of modders.

I don't know of a specific box made for 18650's, but I suppose a RatShack project box (maybe one of the 4X2X1 boxes?) with a modified holder similar to this (5X Case Box for 18650 3.7V Rechargeable Lithium Battery - eBay (item 230414843163 end time Jan-19-10 19:26:03 PST)) might work?

Just bought some 510 batt connectors and attys to make a Nicostick. I've only made 801's 'til now, using a 1/4" jack for a connector, no problem soldering to this pup, but the 510 connectors are tiny and I'm fearful of melting the insulator, I'll stick a toothpick in the hole to prevent filling it with solder, so I guess I have that covered.

But any tips from the pros on mounting and soldering the connector would be greatly appreciated :)

Take the connector apart, then you can solder the wires much easier. Also, since it's for a 510, you can actually fill the hole with solder and it won't effect performance at all, but prevents liquid from leaking down through the connector into the battery housing. The draw on a 510 is the same, whether the connector hole is open or blocked.

This guide will help you wire the connector. Just be patient when putting the tiny rubber insulator back on, as its a bit of a pain in the ..... MadVapes How To Page
You want the "510 Connector Assembly", but the others are also very good tutorials.

I am working on this. I bought two leds (green, and red) I thought I would mount the green one, but the ones I bought have resistors built in, and appear to long to mount anywhere. Oh well....

So I have my switch mounted, but I need to try to get the 510 connector out of a dead battery, and I need to wait and buy some batteries and a charger. I bought one at rat shack, but it was a non-rechargable, and from what it sounds like, it would not work (not to mention is was $16). So, waiting for me, but I would really like to do one with a USB charger.

Hey, just wanted to say thanks to everyone here (especially Nicowolf and Cybervex) for the info and inspiration for building battery mods. Have finished 3 now and if the link works then from left to right:
1. 510 box mod, illuminated switch with 18650 2400MaH battery, cost to make $18.22 (£11.27) including battery.
2. Similar in looks to the eGo but cheaper and slightly longer using a nasal hair trimmer (not used!!), 510 connector and 14500 900 MaH battery. Very simple to do, found it easier than the Nicostick and i like the atomiser cover, makes it all very neat. Cost $12.53 (£7.75) to make including battery.
3. Standard Nicostick box mod for 510 with 14500 battery. Cost $13.07 (£8.17) to make including battery.
Will never waste money on a standard battery again, thank you all.

Hey,

I found the size box I wanted on ebay

79 X 40 X 21 mm project box - black plastic case PCB on eBay (end time 11-Jan-10 21:07:02 GMT)

I used a standard AA box for donor parts such as contacts and on/off switch, made the extra hole for the switch and epoxied them in place. It's not much more work than the standard AA mod or too much bigger and the battery life is a day and a half constant use which is useful. Here's a pic of the inside if I can get it to work again, good luck with it.

Hi everyone I am trying to build my first nicostick and am doing well except every time I push the center piece into my 510 battery connectors it rips the little gasket I am just wondering what could I use as a replacement gasket? I tried 1/8 heat shrink tubing but it just pushes out when I try getting it in. Any help would be greatly appreciated, sorry if its already been answered I've searched everywhere for an answer but can't find it thanks
